LED Lights the Way

LED lighting takes over processing plants, distribution centers and cold storage facilities, bringing cost savings that light up the bottom line.

       Imagine walking into your warehouse and the lights come on automatically. You don’t even have to flip a switch. Effortless.

Today’s enhanced lighting options allow this process to happen anytime, anywhere in your facility. Even better is that this energy-efficient technology lights the way to unprecedented savings to the bottom line.

Here’s a breakdown of some cutting-edge LED lighting options for processing plants, distribution centers and cold storage facilities.

Exterior lighting with advanced wireless control

Over the last nine months, SmartWatt Energy, Inc. has introduced exterior LED building-mounted and site lighting along with advanced wireless control for cold storage warehouses, grocery chains, frozen vegetable producers, frozen meal producers and more.

“Interior lighting has been a popular measure untaken by our customers over the few years, however exterior lighting has largely been overlooked,” says Chris Covell, president of the Ballston Lake, N.Y., company. “With the emergence of LED lighting technology, there are great exterior lighting measures that can be utilized, which provide significant savings and a very attractive ROI.”

For example, SmartWatt Energy performed a full building audit of all lighting systems throughout ConAgra Foods Lamb Weston/RDO’s Park Rapids, Minn., facility, including processing spaces and a freezer warehouse for potential energy-savings upgrades. ConAgraFoods Lamb Weston’s goals were to dramatically improve the quality and quantity of light for employees and to reduce their environmental impact. As a result, SmartWatt Energy replaced 1,266 metal halide and T-12 fluorescent lighting fixtures with T-8 ones throughout the processing, packaging and storage areas, office, restrooms and maintenance and loading dock areas. SmartWatt Energy also installed LED high bays throughout the freezer warehouse, helping ConAgra Foods Lamb Weston/RDO shed 227.88 kW from their facility with a payback period of less than two years.

Intelligent lighting

Boston-based Digital Lumens introduced the new DLE line of intelligent LED fixtures—LightRules Power—and a new version of LightRules management software in October 2013.

“The new DLE intelligent LED fixtures offer higher lighting efficacy (more light output per watt used, or ‘lumens per watt’ in industry speak) in addition to integrated occupancy and daylight sensing, which can drive a more rapid payback on a lighting upgrade,” says Allison Parker, director of marketing. “Meanwhile, LightRules Power provides the ability to monitor other power loads—circuits, systems or machinery—via the LightRules software.”

The way it works is that integrated occupancy sensors turn lights on only when someone is in the area, and off or dimmed to a specified level when the area is vacant, Parker adds. The fixtures then gather data about when they were on and for how long and share that information with LightRules, which shows facility-wide lighting energy usage, occupancy patterns and more. If there needs to be changes to the lighting settings, LightRules provides a web-based interface for modifications.

“These smart lighting systems that respond to the environment around them are beneficial to both the facility staff and the bottom line—workers enjoy higher-quality light when and where they need it, while the facility is simultaneously saving energy by not lighting spaces that aren’t in use,” Parker says. “Because every second that a light is dimmed or off saves tremendous amounts of energy over the long term, customers typically see direct lighting energy savings of 90% vs. HIF, HID or HPS lighting.”

Lighting for low temps

Dialight, Farmingdale, N.J., offers a line of industrial and hazardous LED fixtures that are capable of handling temperatures as low as -40°C.

“Frozen food applications finally have the lighting solution they need to maximize maintenance savings while lowering total cost of ownership,” says Devin Sikorski, marketing associate. “In fact, LED technology is widely known to perform better in these conditions—the colder temperatures provide additional benefits for thermal heat management. When you combine this with Dialight’s advanced heat sink technology, LED fixtures serve as the perfect replacement for traditional HID lighting in these cold storage and frozen food applications.”

In September 2013, Dialight unveiled the Lighting and Design Resource Center, a cutting-edge lighting layout software that offers photometric files on a wide range of industrial and hazardous LED fixtures. This way, users can quickly generate thorough lighting layouts and evaluate how Dialight’s LED fixtures will perform in their application compared to traditional HID fixtures.

Furthermore, Dialight introduced an innovation program that has gained UL certification and CE compliance for its DuroSite LED high bay and low bay product portfolios. With efficiencies up to 107 lumens per watt, the new power supply is available in 17,000-3,800 lumen output fixture versions.

CE- and UL-approved

Banner Engineering Corp. released a line of energy-efficient, CE- and UL-approved LED lighting products that are suitable for industrial environments.

For instance, WLS28 LED strip lights feature sturdy aluminum housings, bright light output and a low-profile, space-saving design, while WLA area lights provide high-intensity uniform light with low-energy consumption and a clean white housing. WLB32 AC or DC LED light bar provides LED lighting with high-quality light output. WL50-2 LED work lights are compact, circular lights ideal for areas where space is limited. WLC60 and WLC90 heavy-duty LED lights are engineered to have superior performance in harsh environments. And, FLX18 flex arms are a bendable rod that allows for easy repositioning of work lights and spot lights. “Banner’s LED lights illuminate areas for up to 50,000 hours. Depending on usage, that translates into 5-10 years or more without requiring maintenance—resulting in a low cost of ownership and a higher return on investment than fluorescent or incandescent lighting,” says Kathy Erickson, technical marketing manager for lighting for the Minneapolis-based company. “In addition, because LED lighting is directional, meaning they can be focused on one area, two-thirds fewer lumens are required to illuminate a surface than a fluorescent tube, which is emitting light in all directions.”

Minneapolis, MN—December 10, 2013—Banner Engineering announces it has added IO-Link communication to its industry-recognized DF-G1 fiber amplifier. With IO-Link, Banner’s DF-G1 fiber amplifier can achieve point-to-point communication, allowing for complete configuration and monitoring capabilities.

The DF-G1 features an intuitive interface, dual display, digital readouts and easy set-up and configuration. An updated mechanical design with an improved fiber clamp allows for ease-of-use and stable sensing performance. Enhanced with IO-Link communications, the DF-G1 increases sensing capabilities for diverse applications, including plastic and glass assemblies, electronics assembly machines, pill and caplet counting and high-speed detection for registration mark or product-leading edge detection.

“The introduction of the IO-Link communication allows for full remote configuration of the DF-G1 fiber amplifier operating parameters and signal strength monitoring,” said Dennis Smith, Technical Marketing Manager, Banner Engineering. “When connected to an IO-Link Master, DF-G1 configuration and application trending data can be communicated to a host controller on the field bus network, allowing for convenient storing and reporting of sensing values.”

Offering complete user control, the DF-G1 provides full manipulation of all operating parameters, including switch point threshold, Light Operate or Dark Operate, various output timing functions, electronic gain level and sensor response speed. Operators can also implement one of six Expert TEACH and SET methods to ensure optimal gain and threshold selection for each application, particularly in low contrast environments, such as small part or clear object detection.

Featuring thermally stable electronics, the DF-G1 minimizes warm-up drift and enables multiple amplifiers to be mounted side-by-side, with no reduction in the ambient temperature limit. Inherent thermal stability also provides cost-saving advantages by reducing machine start-up time and eliminating production delays due to ambient temperature changes. For additional flexibility, an intricate cross-talk avoidance algorithm allows two fiber optic assemblies to be mounted in close proximity, sensing different features of the same target.

The DF-G1 is powered by a high-performance 32-bit microprocessor with a 12-bit analog-to-digital converter, and provides response speeds as fast as 200 µs to meet high-speed requirements.

75 mm SL Series Rotary Motor

Chanhassen, MN—October 1, 2013—Exlar Corporation, a Curtiss-Wright company, announces the expansion of its SL Series rotary motors and gearmotors with a new 75 mm frame size. With torque to 36 lbf/in. continuous and 73 lbf/in. peak, the 75 mm delivers a small package with high power.

Exlar’s SL Series brushless servomotor and gearmotor line offers the highest torque-to-size ratio in motion control today. The improved torque performance of the SL Series motor is the result of Exlar’s T-LAM™ segmented motor stator design, where each segment contains individual phase wiring, and thus limits heat generation. The number of connected wireless units is projected to be 75% higher in 2017, compared to 2012, as the technology gains acceptance. Wireless solutions are increasingly being deployed in industrial networks as a feasible alternative to wired solutions, with wireless projected to grow significantly in the years ahead.


Wireless LAN (WLAN) is the most widely adopted protocol in the industrial space, as it is in the consumer area.

More than TWO million new wireless units were connected to industrial networks last year alone. However, growth is not likely to stop anytime soon, and IHS projects the number of connected wireless units by 2017 to be 75% higher than in 2012 as wireless penetration deepens.

With its ability to transmit over long distances and also bearing other advantages such as dispensing with cabling and reducing cost, for example, wireless is making discernible headway in the industrial space. And even though wireless is a long way from becoming a fully mainstream networking technology, its increasing viability and reliability, along with the backing of major automation vendors, will boost the technology’s prospects in the time to come. Wireless, installed alongside a wired network in a factory environment, can offer great benefits, enabling the monitoring of even the most remote and difficult-to-reach points in automation system installations.

IHS estimates that the collective Europe- Middle East-Africa region accounted for 40% of new wireless connections in 2012. By 2017, however, Asia-Pacific is forecast to surpass EMEA as the region with most new connected wireless units with 39%. The high growth forecast for wireless adoption in Asia-Pacific is not due solely to the rapid expansion of automation component shipments to the area, but is also because of cheaper, more open wireless technologies increasingly penetrating the market, making wireless a viable alternative to wired solutions.

The wireless technologies in question include sub-gigahertz (GHz) frequencies and radio bands, which are free for use in some cases. Such bandwidths can be busy because they are used by a large number of companies, not just for industrial applications. And while being busy is not really an issue in isolated plants that use automation components from a single source, problems can arise if components from multiple vendors are in play, or if the facility is in a more built-up area where interference could impact reliability.

Competing wireless technologies

The protocols estimated to account for most new connections in 2012 are presented in the chart above. Notably, Wireless LAN (WLAN) was the most widely adopted protocol in the industrial space, as it is in the consumer area. Modes a, b, g, and n were included; the technology is highly suitable for many applications because of its advances in the enterprise and consumer sectors, allowing knowledge and technology to filter into industrial applications.

However, the 2.4 GHz band used by most WLAN modes is very busy, which could hamper adoption in the future as end users look to implement networks with further reach. Although it may seem harmless to extend an existing wireless network, it is entirely possible that airwaves will become “noisy,” which could affect signal strength¡ªa crucial consideration when it comes to critical applications.

The alternative is utilizing the 5 GHz band with “a” or “n” mode networks. This negates the busy 2.4 GHz band, but it usually comes at a higher price. In most cases, wireless is already a more expensive option than a wired solution, and the issue of new costs could serve to inhibit adoption even more.

Bluetooth is the other protocol widely used in the consumer space that is also popular for industrial automation networking. Bluetooth has the advantage that devices are paired, so bandwidth is not really an issue, despite being in the 2.4 GHz space. Pairing also provides greater security, reducing the potential for opportunistic hacking attacks. A low-energy version of Bluetooth has also been developed to enable the technology for adoption in power-critical applications.

In particular, Bluetooth is well-suited for short-range applications and also enables vastly improved battery life for devices. It is perfectly positioned to be adopted with sensors, which account for a high proportion of networkable shipments. Adoption of Bluetooth low-energy is forecast to grow strongly over the coming years, although from a very small base, and may begin to replace the classic version in some situations.

WirelessHART and ISA 100.11a are the two major “true” industrial wireless technologies. They compete directly and are more prevalent in process industries¡ªcompared to WLAN and Bluetooth, which are more widely used in discrete industries. Even so, the attempted convergence of these two technologies broke down in early 2013¡ªa fact that has been well-documented.

WirelessHART has the advantage of use in large legacy HART installations, with which it is fully compatible. And while another attempt at convergence is unlikely in the near future, dual-radio devices will help alleviate the problems associated with combining the two networks.

Wireless industrial environments?

To be sure, the current adoption of wireless in factory and process environments is low. Nonetheless, the technology’s presence on the whole is growing strongly due to the suitability of wireless for measurement applications. Some drawbacks exist, such as in battery technology, but advances in new technologies are sure to pave the way for more wireless networking to occur down the road.

The signs seem to portend a good path ahead. Even if the completely wireless factory may be a long way off – or if it happens at all – a wired backbone combined with pockets of wireless products is, at the very least, a good stepping stone.

Banner Engineering Releases Free iVu Plus TG Multipoint Software for Multipoint Inspections

 

 

Minneapolis, MN—October 15, 2013—Banner Engineering has announced the release of a free firmware update for the company’s industry-recognized iVu Plus TG. The easy-to-install software enables the simultaneous use of several match, area and/or blemish sensors across various regions of interest in a single inspection.

The iVu Plus TG Multipoint Software enhances the sensors’ reliability and accuracy. If the sensor identifies an incorrect or missing object when conducting an inspection, the software recognizes it and alerts operators as to where the problem occurred. With the ability to monitor multiple inspections at once, users are able to streamline operations, while ensuring a precise inspection.

“With multipoint inspections, the iVu Plus TG sensor can simultaneously check multiple features on a part while segregating diverse information, such as identifying the failure type and where the failure occurred,” said Brad Ragozzino, Vision Marketing Manager, Banner Engineering. “This allows our customers to maintain efficiency on the manufacturing line by pinpointing what is causing the failure and quickly fix the problem.”

Banner’s iVu Plus TG integrated touch screen vision sensors advance inspection capabilities with Ethernet connectivity and multiple inspections. Ethernet connectivity enables sensors to share inspection data directly with PLCs, PCs or other factory devices, making communications and control even easier on the plant floor. Capable of storing up to 30 inspections, the iVu Plus TG can also accommodate rapid product changeover.

To tackle diverse inspections, the iVu Plus TG can be configured to operate using four different sensor types. These types include Area, which verifies the presence of a feature or features of interest; Blemish, which identifies flaws on a part, such as scratches on a disc; Match, which verifies that a pattern, shape or part in any orientation matches a reference pattern; and Sort, which recognizes and sorts as many as 10 different patterns of parts, such as nuts, bolts and washers. The iVu Plus TG sensors also feature easy operation and installation, allowing users to set them up in a manner of minutes.

TURCK Fully Programmable Temperature Sensor with Integrated Resistance Temperature Detector Provides All-In-One Measurement Solution

WEG produces permanent magnets for particle accelerator

WEG is the first consolidated partner to supply component parts to the Sirius Project


WEG accepted the technological challenge to manufacture component for the largest scientific equipment ever made in Brazil. The Sirius Project will be the new machine to accelerate electrons up to speeds close to the speed of light, which will produce a new intense light source with high penetration power. Like a giant microscope, the accelerator produces the so-called “synchrotron” light, which the scientists use to reveal the atomic structure of materials.

Developed by the National Laboratory of Synchrotron Light (LNLS), Sirius is part of the third generation of this kind of machines and will be one of the best synchrotron light sources in the world.
WEG will make the accelerator electromagnets that guide the travel of the electrons. The manufacturing quality of such components is essential for the Sirius to reach the expected performance of one of the best machines in the world.

According to physicist Antonio José Roque da Silva, director of the LNLS, this type of partnership generates different impacts on the companies. “For a large company, the interaction is beneficial because it involves its teams in sophisticated challenges and it qualifies it as a supplier of the accelerator market”, he explains.

With a budget Around $310 million US Dollars, Sirius is being financed by the Ministry of Science, Technology and Innovation (MCTI) together with funding agencies and other institutions.

WEG is the first consolidated partner to supply component parts. The Cooperation Protocol between the National Center of Research in Energy and Materials (CNPEM) and the company was signed on June 28 at the workshop “Sirius Partnerships”, which presented the technological challenges of the project to 50 companies.

“The manufacture of electromagnets is a challenge for WEG, since they are not a typical product for our production lines. We have always been driven by challenges in the technological area and our engineers are very motivated to develop this solution here in Brazil “, says Antônio Cesar da Silva, Marketing and Institutional Relations director of the company.
